    Redesign of a Site

finished redesign of a existing site with .html extension..
current site has .htm and rankings.
all page names are the same as before with some additions.

What would you do to maintain the rankings?

I read a about using a 301 redirect for ALL pages so page rank & ranking are is not lost.
if mod rewrite, please let me know how to proceed.

Best advise will be to take your time by making sure that every pages re direct to where it supposed to be. To do this, you should find a log of all your inbound links and try to change the most important ones. The rest just landed to the main page. You will drop ranking, but better if you drop with little impact.

I know someone who dropped 50% of organic traffic for making this mistake

The simple way to perform a 301 redirect is as follows, you could use regex to target every page in the website (as per the apache guide) though.

    Code:
    Redirect 301 /old.php http://www.yoursitehere.com/new.php
    http://httpd.apache.org/docs/1.3/mod/mod_rewrite.html
